Large Format Printer

I’m considering using larger extrusion profiles such as 4040, 4545, 6060, 8080 and 9090 for a printer larger then 500x500x500.

Mounts for the motors, pulleys and ball screws would probably need to be custom. Thinking machined plates here. A simple design would be easy to scale for different extrusion profiles.

You're on the right track, the 3030 is a bit wiggly at 890x890x890. 6060 dual slot would be easy to adapt, since it would allow for most everything but the back middle Z motor bracket to bolt right in without modification.
That's the only piece that captures two parallel sides of the 3030 extrusion that I can remember.

Cost would be higher though.

Could use a piece of 3060 extrusion for the back middle Z as it’s more of a mounting issue then a structural issue.

Looking at some of the commercial printers, L and T plates would be needed at the connections to keep the frame rigid.

That would work!

The other thing to keep in mind, belt lengths would be longer, and your X gantry 2020 extrusion would have to be 60mm longer to keep the motor mounts on the outside.
MGN rail would mount on the outer set of slots like normal.

I noticed that the rear pulley mounts will need some modification, since they do capture the extrusion, and it's not as easy to switch to 6030 on those.

So only 2 printed parts look to actually need any modification, along with changing the length of the X extrusion.
